In the high-stakes world of textile texturizing, a deviation of just ±0.1 bar can be the difference between premium yarn and wasted material. UTEXA needed to master 16 independent pressure zones with absolute consistency. Central de Mangueras rose to the challenge, deploying a Unitronics UniStream Cloud-inside PLC + Virtual HMI to manage 16 high-speed PID loops over Ethernet/IP. By leveraging the UniLogic develoent environment and the controller’s 64-loop PID capacity, they didn't just meet the spec—they exceeded it, achieving a stability of ± 0.05 bar. With Cloud-inside hardware already in the cabinet, UTEXA is ready to bridge the gap between the factory floor and global IIoT analytics via UniCloud.

The Company

UTEXA (United Textiles of America) is a premier textile manufacturer based in Honduras, specializing in the production of synthetic yarns and fabrics. Their operations demand massive scale and high-speed processing where precision determines final fabric quality.

Central de Mangueras S.A., based in Honduras, is a leading provider of industrial solutions, ranging from hydraulics and pneumatics to advanced automation integration. Under the technical leadership of Ober Yela, they specialize in retrofitting and modernizing industrial machinery to meet modern manufacturing and IIoT requirements.

The Challenge: Multi-Zone Pressure Control, Tight Tolerance

The project focused on a yarn texturizing line consisting of 8 machines. Each machine operates two sides (Side A and Side B), requiring independent pneumatic regulation for each side.

The technical requirements were strict: 

  • Precision: The air pressure had to be maintained with a maximum variation of ± 0.1 bar.
  • Density: 16 distinct pressure zones on a single production line.
  • Connectivity: The system had to interface with electro-pneumatic regulators and provide local visualization.
  • Scalability: The solution needed to be robust enough to qualify for retrofitting the rest of the factory's lines

Future-Proofing: A system capable of feeding data to a centralized cloud platform.

The Solution: Deterministic Control with Cloud-Ready Hardware

Engineer Yela selected a Unitronics’ UniStream Cloud-inside controller for its unique combination of processing power and IIoT readiness.

While the application currently requires 16 PID loops, UniStream supports up to 64 independent, autotuned PID loops, providing UTEXA with significant technical headroom for future expansion. By selecting the Cloud-inside model, Engineer Yela ensured that the hardware was ready for UniCloud integration from day one.

The architecture was designed around Ethernet/IP:

  • Controller: UniStream PLC + Virtual HMI (USC-B10-B1)
  • Actuators: 16 x SMC ITV electro-pneumatic pressure regulators (communicating via Ethernet/IP).

Feedback/Visualization: ABB PGS100 sensors were installed to provide precise measurement and local visual confirmation for machine operators.

System Architecture and Control: Under the Hood

The core of the application is the management of 16 independent PID loops running in parallel on a single CPU—which can be a configuration nightmare. Using UniLogic, the all-in-one programming environment, Ober Yela was able to easily configure the Ethernet/IP stack and PID parameters, program all control tasks, and design the HMI screens.

1. Native Ethernet/IP Device IntegrationUsing UniLogic’s EDS import feature, integrating the 16 SMC regulators was straightforward. The PLC communicates directly with the regulators to adjust pressure in real-time.

2. Precision Tuning: Driving Stability Beyond Specification 

The team utilized UniStream's PID Autotune feature to establish a baseline for all 16 loops. To push the system further, Yela used UniLogic’s tuning utility to perform a "fine-tuning" phase to stabilize the response under actual operating conditions.

  • HMI Graphs: The UniStream HMI displays real-time trend graphs (see below). The green line represents the setpoint, while the white line tracks the actual value. Red line represents the upper limit, and yellow line represents the lower limit.

Result: The fine-tuning smoothed out the oscillation curves significantly, providing a near-flatline pressure reading during steady-state operation.

 

3. Remote Access and Operational Visibility

The system is fully accessible remotely.

  • VNC: Engineers can take control of the HMI screen from a laptop or mobile device to adjust parameters.

 

  • Web Server: A dedicated webpage allows for read-only monitoring of the system status without interrupting the HMI operation.

Benefits / Results: From Pilot Line to Plant-Wide Rollout

The project was a great success, surpassing all technical benchmarks and securing a roadmap for plant-wide upgrades.

  • 2x Precision: While the requirement was ± 0.1 bar, the Unitronics system achieved a stability of ± 0.05 bar—doubling the required accuracy.
  • Rapid Expansion: Following the success of the first 16-zone line, UTEXA has commissioned the installation of two additional systems, bringing the total to 48 regulators under UniStream control.
  • Strategic Cloud Roadmap: By choosing the Cloud-inside model, UTEXA is now ready to integrate UniCloud. This will allow the company to aggregate data across multiple lines, monitor performance trends remotely, and implement predictive maintenance strategies.

Efficiency and Reliability: The automated PID management has virtually eliminated quality deviations related to pressure fluctuations.
